Potting Compound
Resin or silicone filling voids inside a pack to immobilise components against vibration and moisture — a choice with real trade-offs.
What it is for
An e-bike pack lives on a vibrating frame for years. Potting fills the space around cells, BMS, and wiring with a compound that cures into a solid or semi-solid mass.
Three benefits: components stop moving relative to each other, so solder joints and wiring do not work-harden and fail; moisture ingress is slowed even where the enclosure seal is imperfect; and heat conducts away from hot components more evenly than through air.
The trade-offs are real
Potting is not free, and it is not always the right answer.
Repairability disappears. A potted pack cannot be opened for cell replacement or BMS repair. For a consumer product that is often acceptable. For a fleet operator who expected to refurbish packs, it is a nasty surprise discovered after purchase.
Weight and volume increase, which cuts into energy density at pack level.
Heat can be trapped as well as spread. A compound with poor thermal conductivity insulates the cells rather than cooling them, which in a high-current pack makes things worse, not better.
Thermal expansion mismatch between compound and components can stress joints across temperature cycles — the opposite of what potting was meant to prevent.
Partial potting is usually the answer
Most well-designed packs do not pot everything. They immobilise the BMS and the wiring harness, where vibration failures actually occur, and leave the cell area to holders and spacers that maintain separation without filling every void.
Cell holders do much of the mechanical job on their own, and they preserve the air gaps that slow propagation between cells in a thermal runaway event.
Decide serviceability first
Say whether packs must be serviceable, and what vibration environment they face — a road commuter and an off-road eMTB are different problems.
If you plan a refurbishment or second-life program, raise it before the pack is designed. That decision cannot be reversed after the compound cures.
