Precharge Circuit

A brief current-limited connection that charges a controller's capacitors before the main path closes, preventing a damaging inrush spark.

The problem it solves

A motor controller contains large input capacitors. When they are empty and a charged pack is connected directly, they behave momentarily like a short circuit — current rushes in, limited only by the pack’s internal resistance and the wiring.

That inrush lasts milliseconds and can reach many times the pack’s rated current. Three things suffer: connector contacts arc and pit, the BMS may read it as an over-current fault and disconnect, and MOSFETs on both sides take a stress they were not sized for.

What precharge does

A precharge path connects the pack to the controller through a resistor first, limiting current while the capacitors fill. Once they are near pack voltage, the main path closes with almost no potential difference across it — no inrush, no arc.

The delay is typically a fraction of a second and invisible to the user.

Where it matters most

Not every e-bike pack needs one. It becomes important as controller capacitance and pack current rise, which means:

  • High-power builds — performance and cargo applications
  • Packs connected and disconnected frequently, such as swappable fleet batteries where a connector may see several cycles a day
  • Any design where connector life is a warranty concern

A commuter bike whose battery is unplugged occasionally is a different case from a rental pack swapped twice a shift.

When to raise it

Tell us the controller’s input capacitance if you have it, and how often the pack is expected to be connected and disconnected in service.

If your connector design includes a separate low-current pin that makes contact before the main power pins, that mechanical sequencing can serve the same purpose — but it has to be designed in, not discovered later. Raise it while the harness is still on paper.
